
Why Most “Waterproof” Infrared Heaters Actually Fail
If you’ve ever dealt with infrared heaters in wet environments, you know the struggle. You’re fighting a constant war between moisture getting in and extreme heat pushing out. When people talk about IP44 ratings, they usually focus on the outer shell. But here’s the real secret: the battle is won or lost at the lead-wire transition. That’s the spot where the wires enter the unit. It’s also exactly where cheap heaters fall apart.
The problem with “standard” wires
Most basic heaters use cheap PVC or low-grade silicone for their wiring. The problem is that heat doesn’t just stay at the element. It travels. It hitches a ride on the copper conductor and heads straight for the seal. Think of it as a thermal bridge. If the sealing material can’t handle that constant heat, it starts to shrink. Then it cracks. And once you have a crack, water finds its way in, hits the live current, and—pop—you’ve got a short circuit. Not a great day for anyone.
Stop using glue guns
I’ve seen some manufacturers try to fix this with a glue gun or some cheap epoxy. Honestly? Don’t do it. Those materials just burn out after a few heavy cycles. To actually make this work, you need a multi-stage approach. We use a high-temp silicone gasket paired with a compression-fit potting compound. It creates a mechanical lock. The magic is in the balance. If the potting is too stiff, it cracks when the metal housing expands and contracts (and it will expand when it jumps from 20°C to 400°C). If it’s too soft, it just leaks. We spend a lot of time getting the “squish” just right so it stays airtight but absorbs the thermal shock without breaking.
One thing to watch out for
There is a trade-off here. Adding all that heavy-duty sealing creates more thermal mass around the wires. It keeps the water out, but it also traps heat right at the connection point. This is where people mess up the installation. If you use a wire that’s too thin, it’ll basically cook itself from the inside out because the heat has nowhere to go. Double-check your amp load and make sure your wiring gauge is beefy enough. It’s a small detail, but it’s the difference between a heater that lasts for years and one that fries in a month.
